Natural disasters cost the U.S. economy $17 Billion a year while corrosion costs the U.S. $276 Billion a year.  It is evident that all areas of industry do not put enough emphasis on corrosion control. 
 

The Basic of Cathodic Protection
Cathodic Protection is the partial or complete protection of a metal from corrosion by making it a cathode, connecting either a galvanic anode or an impressed current anode.  When cathodic protection is applied to a metal surface (cathode), the chemical reaction between the anode and cathode can form a scale or deposit which increases the electrical resistance and reduces the flow of current from the anode. Consequently, the current required to achieve cathodic protection initially is more than that required to maintain protection once polarisation has been achieved.

Competent Person
Design, installation, and testing of a cathodic protection shall be carried out under the direction of a ‘Competent Person’ in this field. The competent person shall have relevant qualifications from a recognised body such as the National Association of Corrosion Engineers (NACE), the Institute of Corrosion (ICorr), or equivalent.

Standard practice should be to utilise a specialist contractor, experienced in cathodic protection applications. If this is not possible or if the cathodic protection system forms part of a larger contract, the ‘Competent Person’ shall be involved by supervising, approving, or consulting continually during the contract.

Anode Specification
The performance of sacrificial anodes will greatly reduce and occasionally prevent it from working if the iron (Fe) content is above as little as 0.005% in case of Zinc Anodes, 0.090% in case of Aluminium Anodes and 0.005% in case of Magnesium Anodes .  The internationally recognized specification for Sacrificial zinc is US Mil Spec 18001 K, alumiinium is  MIL-A-24779 and are as follows:

It is always wise to ensure that anodes have full traceability and are each individually stamped with alloy melt numbers.  The melt number can be easily traced by the manufacturer to provide you with documentation containing full Chemical Analysis and electrochemical testing if required. 

Manufacturers Production and Inspection specifications should be in accordance with DNV RP B401 Jan 2005, NORSOK, NACE RP0387-99 or NACE RP0482-99 for bracelets anodes. 

Design specification should follow DNV RP B 401 Jan 2005, NORSOK, BS 7361 Part 1: 1991 or NACE RP0176-2003.

ANODE DESIGN LIFE SHOULD NOT BE TAKEN FOR GRANTED

Cathodic protection company MCPS Limited advises that changes in the long-term testing procedures for sacrificial anodes mean that some anode material related CP design parameters currently in use could result in the reduced life of the CP system of marine and offshore assets. Shortfalls in design life of up to 20 percent are possible which could result in increased corrosion and the potential for catastrophic failure.

After discussions with classification society Det Norske Veritas (DNV), DNV has confirmed to MCPS Limited that the latest release of Cathodic Protection Design DNV RP B401 in 2005 contains significant changes to the testing procedures for sacrificial anodes. Previously, the 1993 version stated that ‘best case’ alloys could be used for testing electrochemical efficiency but this has been revised because if subsequent production does not meet this quality level, the protective capacity of these anodes could be affected.

The 2005 revision calls for Long Term testing using samples from a ‘worst case’ alloy that have been cut from an actual anode,(instead of a ‘best case’ alloy taken from samples in accordance with the 1993 revision), and the chemical composition of the test material should include the maximum limits of impurities and the minimum content of alloying elements.

“DNV has concurred with MCPS Limited’s contention that “testing based on the sampling procedures given in the 1993 and 2005 revisions is not directly comparable”. In reality the old test would show artificially high capacities if the samples were not taken from an actual large anode”, says Glenn English, Professional Member of ICME (Institute of Cast Metals Engineers) and Managing Director of MCPS Limited.

Many cathodic protection designers claim that because some anode manufacturer’s long-term test results show electrochemical efficiencies as high as 2,500 Ah/kg (carried out before 2005), they can be used as the basis for an extended design life. DNV advises against the use of design values approaching 2,500 Ah/kg since this does not reflect the true performance of anodes designed for a life of 20 years and more.

“When designers ask for anode capacities higher than what is possible in practice, a reduced design life of up to 20% can result with potentially catastrophic consequences,” says Mr English. “DNV recommends the use of an electrochemical efficiency value of 2,000 Ah/kg for design purposes, and would consider any test results of 2,200 Ah/kg or more as adequate to verify compliance with this design value.” MCPS Limited’s long-term test carried out 2007-8 achieved a result of 2,357 Ah/kg.

DNV has given MCPS Limited permission to show clients a copy of their letter confirming the above information.
